When reverse-engineering, cross-flashing, or tuning Bosch Motronic ME7.5 engine management systems, an unexpected DTC or hardware malfunction can be systematically diagnosed by understanding the internal operating system failsafe hierarchies.

This section provides the master troubleshooting decision trees and documents the Ten Emergency Failsafe Operating Modes hardcoded into C167 firmware.

1. Issue A: Engine Cranks but Will Not Start (No Spark / No Injector Pulse)#

    • No DTCs Stored? Check Engine Speed Signal:
      --> Log Measuring Block 001, Field 1 during cranking.
      --> If RPM reads 0 rpm: Crank Sensor (G28) failure on Pins 82 & 90.
          (Sensor resistance across pins 1 & 2 must be 730 Ω to 1000 Ω).
2. Issue B: Electronic Throttle Limp Mode (EPC Lamp ON / 1500 RPM Idle Limit)#

    • Check Measuring Block 062:                        • Cause: KFMIRL and KFMIOP Asymmetry.
      Field 1 (G187) + Field 2 (G188) must = 100%.      • When load target was raised, actual

25.2. The Ten Emergency Failsafe Operating Modes in Bosch ME7.5#

If a critical sensor or actuator fails during vehicle operation, the C167 operating system avoids complete vehicle shutdown by engaging deterministic failsafe backup routines:

  1. Electronic Throttle Failsafe (DVE-Notlauf):
    • Trigger: Dual potentiometer mismatch ($V_{\text{G187}} + V_{\text{G188}}

eq 5.0\text{V}$) or H-bridge over-current.

  1. Wastegate Pneumatic Failsafe (LDR-Notlauf):
    • Trigger: Crankshaft speed exceeding NMAXOG (7200\text{ rpm}).
    • Action: Instantaneous combined fuel injection cut-off and ignition angle suppression, preventing mechanical valve float and piston-to-valve contact.
  2. Alpha-N Airflow Backup Mode:
